Preventive maintenance services equipment at a set interval — every 500 operating hours, every quarter, every 10,000 cycles — regardless of the machine's actual condition. It's simple to plan and budget for, which is exactly why it became the default for decades.
- Parts get replaced whether they need it or not, which wastes spend on components that still had useful life left.
- A failure that develops between scheduled check-ups is invisible until it causes an unplanned stoppage anyway.
- Still the right call for low-cost, low-criticality parts where the labor to monitor them costs more than just replacing them on schedule.
Predictive Maintenance: Let the Machine Tell You
Predictive maintenance replaces the calendar with real sensor data — vibration, temperature, current draw, acoustics — read continuously and fed into models that flag when a machine's actual condition is drifting toward failure. The machine gets serviced when it needs it, not on an arbitrary date.
- Catches developing faults — bearing wear, misalignment, imbalance — weeks or months before they'd trip an alarm on their own.
- Extends the useful life of parts that are still healthy, instead of replacing them on a fixed schedule.
- Needs sensors, connectivity, and a model that's actually tuned to your equipment — it's a real deployment, not a spreadsheet change.
So Which One Should You Use?
In practice, plants that get this right don't pick one strategy for the whole site. They triage:
- Critical, expensive-to-fail assets (main drives, compressors, kilns, turbines) — predictive maintenance, because the cost of an unplanned failure dwarfs the cost of monitoring.
- Redundant or low-cost parts — preventive maintenance is usually still the more economical choice.
- Everything else — reactive (run-to-failure) is sometimes genuinely fine, if a spare is on the shelf and downtime is cheap.
